Ultrasonic Soldering for Fine Wires and Delicate Leads

Fine wires and delicate leads can shift under a soldering tool, lose insulation, or break when excessive force is applied. Ultrasonic soldering may be considered for selected small connections, but performance depends on wire material, diameter, surface finish, and joint design.

Know the wire construction

Record conductor material, diameter, strand construction, plating, and insulation type. For stranded wire, determine how strands will be held and whether solder should wick beyond the joint.

Use a repeatable fixture

Hold the wire near the joint without crushing it. Define free wire length, tool angle, and contact point. A stable fixture reduces movement and helps repeat solder amount and exposure.

Protect insulation and nearby parts

Heat can travel along a fine conductor. Evaluate dwell time, solder alloy, and spacing from insulation or adjacent components. Inspect for shrinkage, discoloration, or other changes.

Test the connection

Examine the joint under magnification and check continuity or resistance. Where the wire will flex, evaluate the mechanical transition and avoid an abrupt stress point. Repeat tests to assess variation.
